True seamless vs low-profile seam
True Seamless is the highest level of today’s sock production technology. It adopts high-level “three-dimensional stereoscopic weaving” technique to realize one-time whole weaving from socks to the five toes on the machine. During the process the yarn is never cut, and the toe tips become closed by means of a technique named “closed-loop finishing”. The checking requirements are very strict: under indoor daylight, wear the socks on the standard mold, then slide your fingers from the sock shaft to the tip with a uniform intensity (about 0.5 N). Be sure that only when the touch remains uniform all the way through the sock, without turning abruptly or stopping, can it be called true seamless.
low-profile seam are more like a high-end “camouflage technique”. It still uses traditional sewing but with ultra-fine yarns (e.g. special-made polyester fibers of 0.08mm diameter) and special sewing techniques (like “crochet invisible sewing” or “hot melt bonding”) to reduce seam volume and height as much as possible (usually the aim is to keep the seam height below 0.3mm). It is still possible to see the seam structure under a microscope though, which certainly improves comfort.

In the realm of custom seamless toe socks, there is a gap between what consumers want and what they can realistically manufacture. Consumers’ view of “seamless” is many times too idealistic, thinking of it as being completely smooth like a second skin.
However, the fact is that even with most advanced production equipment and technology, from the perspective of 40x magnification, the fabric weave is not completely flat. It’s the physical nature of yarn and the weaving structure. Even the best quality Merino wool comes with fiber diameters from 16 to 18 micrometers, for example. When a quantity of such minuscule fibers are woven together, patterns will inevitably arise. Production Challenges

The basic equipment to produce seamless toe socks is the digital knitting machine, but not all are.
To weave a true seamless toe sock, a special “toe division weaving system”, must be installed in the machine.
